EGR valve melting

I own an '89 lesabre with a 3.8 engine.
Lately I've been having problems with my EGR valve melting. I've gone through 2 EGR's. EGR valves for the lesabre are damn expensive
Anyway, while driving down the road it sounds as though there's a massive air/vacuum leak and the car has no power.
I have a clean dash (nothing lit up), the engine runs fine at idle however when you rev the engine (car in park) you can feel the EGR venting hot air out of the port.
I had this problem back in August, replacing the catalytic converter seemed to fix that. Could the catalytic converter be bad again or maybe the muffler? I'm hoping its not an ECM problem. Any Ideas or similar problems? Thank you

Well I found the problem. It WAS the catalytic converter. I forgot to mention that back in August my cam sensor magnet was broken. I didn't think about it because I was told back in August that It's no big deal. Well it did. My timing was off which made the engine run a little hotter which in turn shortened the life of the cat. So I replaced the magnet and replaced the cat. Back on the road again.
